Try a hole saw or forstner bit at just the correct spot and then cut the straight lines with a saw. Like joining the dots.
In production, we use a template and upcut router bit.
We are thinking along the same lines. I was thinking I could use a band saw or scroll saw to cut the straight lines and then either use a drum sander or a drill press to get the radius right. I had no idea what forstner bit is until your suggestion. It looks to me like it will be perfect! time to head for Home Depot!
